In April 2024, a PET bottled tea beverage factory in South China (with a production capacity of 15000 bottles/hour) suffered from repeated fluctuations in filling accuracy: the deviation of product filling volume frequently exceeded the internal control standard of 2ml, up to 6ml, the proportion of unqualified batches soared from 0.8 to 7.2, the complaint rate of "small quantity" at the terminal rose from 0.2 to 1.8, and the direct loss in a single month exceeded 80000 yuan.

In April 2024, a PET bottled tea beverage factory in South China (with a production capacity of 15000 bottles/hour) suffered from repeated fluctuations in filling accuracy: the deviation of product filling volume frequently exceeded the internal control standard of 2ml, up to 6ml, the proportion of unqualified batches soared from 0.8 to 7.2, the complaint rate of "small quantity" at the terminal rose from 0.2 to 1.8, and the direct loss in a single month exceeded 80000 yuan. The technical team immediately locked the problem as a failure of the filling machine and debugged the equipment for 3 consecutive days, but the accuracy was stable for only 3-4 hours, and then fluctuated again, falling into a vicious circle of "debugging-stability-failure.

1. surface problem investigation: falling into the misunderstanding of single-point equipment misjudgment

the initial investigation of the technical team completely focused on the 16-head first-class pressure filling machine itself, and successively adopted 3 debugging measures:

  1. calibrate the flow sensor of the filling machine to confirm that the filling volume detection accuracy is ± 0.3ml, which meets the technical requirements of the equipment;

  2. adjust the opening of the filling valve (from 70% to 60%) and the filling time (from 2.5s to 2.7s). After debugging, the filling accuracy temporarily returns to ± 1.7ml, but after 4 hours, the deviation exceeds ± 5ml again due to the uneven interval between a batch of bottles reaching the filling station;

  3. the viscosity (18mPa · s) and temperature (22 ℃) of tea beverage were all in line with the range of process parameters, and the influence of fluctuation of raw material characteristics was excluded.

After many invalid debugging, the technical team realized that the repeated fluctuation of filling accuracy is not a single point of failure of the filling machine, but a problem with the synergy of the production line system.

Essential problem mining: before and after the beat imbalance is the core incentive.

Through the introduction of professional production line beat monitoring system, the whole process of bottle management, transportation, filling and capping is continuously collected for 24 hours, and the root of the problem is finally located:

  1. front-end conveying beat fluctuation exceeds threshold: The theoretical bottle output beat of the bottle unscrewing machine is 1250 bottles/minute, but the servo motor of the chain plate conveying line is not calibrated quarterly, and the actual speed fluctuation range is 3% (the equipment requirement fluctuation is ≤ 1%), resulting in the maximum time difference between bottles reaching the filling station of 4S. The response time of the filling solenoid valve of the filling machine is 0.15s. When the bottle arrives in advance or late, the valve cannot be opened and closed accurately within the preset time. Among the batches with filling quantity deviation exceeding 2ml, 85% corresponds to the period of fluctuation of conveying rhythm.

  2. Thrust reverser due to drag of rear end cap joint: Due to long-term wear and tear of the three capping heads of the back-end capping machine, bottle jamming occurs occasionally, and the beat temporarily drops to 1200 bottles/minute, resulting in accumulation of bottles at the outlet of the filling machine and pushing back to the filling station. The bottle position offset rate reaches 10%, and the alignment error between the filling head and the bottle mouth exceeds 0.6mm, directly causing the filling volume deviation.

The White Paper on Efficiency of Beverage Filling Production Line released by China Beverage Industry Association in 2024 shows that 68% of the filling accuracy problems stem from the imbalance of the front and rear equipment beats, and only 12% stem from the mechanical failure or parameter deviation of the filling machine itself. This data also confirms the nature of the problem of the enterprise.

2. solution: system coordination adjustment, radical precision fluctuation

in response to the core problem of the imbalance between the front and back beats, the technical team implemented three targeted corrective measures:

  1. whole production line beat synchronous calibration: Recalibrate the servo motors of chain plate conveying line, bottle unscrewing machine and capping machine to control the beat error of each equipment within +/-0.5; Install beat linkage sensor to realize the beat synchronization of bottle unscrewing, filling and capping equipment. When the beat deviation of a certain period exceeds +/-1 bottle/minute, the system automatically adjusts the speed of the front and back periods to avoid accumulation or disconnection of bottles.

  2. Optimization of filling inlet positioning A pneumatic positioning device is installed at the inlet of the filling machine, and the position of the bottle mouth is detected in real time through an infrared sensor to ensure that the centering error between the filling head and the bottle mouth is less than or equal to 0.1mm, and the filling deviation caused by the bottle offset is completely eliminated.

  3. Establish beat early warning mechanism: Set the beat fluctuation warning threshold in the central control system of the production line. When the conveying speed fluctuation exceeds +/-1%, the sound and light warning will be automatically triggered to remind the maintenance personnel to investigate in time and avoid the expansion of the problem.

After rectification, the filling accuracy was stable within ± 1.3ml, the qualified rate of products increased from 92.8 to 99.9, the terminal complaint rate decreased to 0.05, the loss of 80000 yuan was directly reduced in a single month, the annual loss recovered exceeded 960000 yuan, and the overall operation efficiency of the production line increased by 6%.

3. cognitive correction: filling accuracy is the result of production line coordination, not a single point equipment problem

the core value of this case is to break the inertia cognition of "filling accuracy problem = filling machine problem:

  1. beverage filling is a continuous collaborative production process, the precision performance of the filling machine is highly dependent on the beat matching of the front and rear equipment, and the small fluctuation of the conveying link will be magnified into a significant deviation of the filling volume;

  2. production line debugging needs to establish "system thinking" instead of focusing on single-point equipment parameters. When single-point debugging cannot solve the problem, priority should be given to checking the synergy of the whole process;

  3. regularly calibrating the beat accuracy of auxiliary equipment such as conveying, bottle management and capping can ensure the stability of filling more than simply debugging the parameters of the filling machine.

Conclusion

the problem of repeated fluctuations in the filling accuracy of the beverage industry often hides the deep contradiction of the synergy of the production line. Enterprises need to jump out of the "only adjust the filling machine" inertia thinking, from the whole process rhythm coordination point of view to investigate the problem, through the system adjustment and early warning mechanism, in order to achieve the long-term stability of filling accuracy, from the root to reduce quality loss and brand risk.
